prob copying atmega card

ive got a atmega card working fine for the last few months for my smellywest box, just been trying to do another card..ive basically copied my atmega card the bin and hex files saved them and copied them onto another card but for some reason when i try using that card it comes up with bluescreen (card not valid)

any ideas why its not working...i did my mates a week or two ago did excatly the same thing and edited the bin file with his bk and ird and it worked fine?
