Default New Project. Acer Revo R3610 Integrated into a Aluminium Flight Case.

Not seen this done before, but I've been asked by a customer to give it a go. I've looked into it and it does look possible.
I plan on holding everything in using the hard foam that comes with the Aluminium Hard Case (available from Maplins for £25) and venting the Revo using a series of cut outs lined with plastic condiut to a vent screwed to the side of the case... holes will be cut!

HDMI Socket attached to the side of the Case is not a problem, using one of these - http://www.ebay.co.uk/itm/400521916993 and a small 50cm HDMI Cable

However, I'm getting a little stumped by how to get the power inside the case safely, without anything being exposed either side...
The closest I came up with was either of these - http://www.ebay.co.uk/itm/290912967164

But would leave bare wires on the inside of the case - unless a cover is available for it?
Else it'd be a Monitor Power Extension cable attached some how. Cable hunting is not one of my strong points.

This week, this project is underway, so any suggestions/feedback would be appreciated. Should be fun and keep me busy for a while.

Pictures in the various stages will follow.

Isn't the foam going to keep the case insulated and therefore keep the heat inside the case?
Personally I'd remove all the foam and the casing of the revo itself (unless the customer wants it useable as a stand alone unit). I'd also get a smaller flight case, that one looks a bit big compared to a revo.

For the cables inside the case you could always use some heat shrink tubing on them to keep them nice and neat.

Can't you just use shrink wrap on the cables inside to make them not "bare"?

You gonna wire a button on the outside of the case to power it on as well?

    And USB's?

Is the purpose just to "protect" the revo?

The idea is to install the Revo into a flight case along with 4x 4TB USB Drives stacked full of media, that can be updated once a year or another drive to be bought and pressed into the foam so that the drives can be interchangeable.
It will mainly be used as a Portable Theatre PC if you like. The main aim is to protect the drives more than the Revo itself and needs to be as simple to operate as possible.

Obiously, heat is a large issue as is making sure the wiring is safe. Hence plastic conduit running under the foam.

    He wants to -
Plug in the Wall, Plug in TV, slide keyboard out and work.

You need something like the following, but with the option to mount it.

what about stripping an old ATX PSU down, It Can Be Bolted To The Case Once You Cut A Hole Out.

That will still leave you with exposed wires unfortunately.

Most of the cables will be in conduits under the foam and organised in a way that wont really be noticeable. It's just keeping things safe and practical thats getting me stumped.

Tombotts connector is almost there, just need similar thats mountable!

Can't you just buy a panel mount IEC connector from rs or maplins, thats all that's in a PSU?

Surely it will just massively overheat. . .

Are you planning to have the drives running while just pressed in to the foam? Sounds like a quick death from overheating at best.

Well, this is the issues I need to overcome.
Making vents within the foam - lined with plastic conduit - out to vents cut in the case similar to the circulation you'd expect in a laptop.

Not really thought the hard drive bit thru yet, but probably similar with 120mm fans either end pulling and pushing air thru.

Like I said, this is going ahead, whether it works or blows up.
Thankfully, the fella that's funding it has the cash to burn and wants me to design him something that'll work! Mug! lol

Trust me, whatever I put this lot in is going to be step up from the Sports bag its been living in for past 2 years.

Suggestions and problem solving ideas all welcome.

Example... 1st obstacle is the stupid size of this Flight Case from Maplins. Far too small to fit this lot in.

This is a better option -

RS sell those IEC sockets. Used to use loads at work. It meant I didn't have to search for the DB to isolate. I could isolate at a spur, cut the cable and whack on the male IEC. Not sure if they have one that can be mounted though.

Personally I'd look at anything without foam - you don't see foam packing in a laptop for a very good reason. Maybe something like this http://www.mini-itx.com/projects/ammolan/ ?

You'll need a lot of flat aluminium sheeting for heat sinking to the main case chassis imo mate.

To be exact, you need an IEC C14 socket

Or a IEC C5 socket (clover stylee).
But needs to be mountable and sealed on the reverse or at least a way to insulate the wiring to it.
